I see a wealth of information on how to design mechanisms for typical or shell type mechanisms, including tolerances, filleting, accuracy tips and whatnot.

Does anyone have similar guidelines for knucklehead mechanisms (like the mechanism of the first Pentultimate)? How the tabs should be spaced, how much thinner than the sockets they should be, and how to hook them in? Where should the tolerances be?

Yes, I know this mechanism is bad. What exactly are the problems with it? Are there really no solutions?

Yes! I made a sphere! Now, what was step 2 again?
